    • Hoisted for inspection. Verified both front axle output shaft seals are leaking on the transfer case. Checked fluid in the transfer case – was almost empty and has sludge built up in the bottom of the case. Filled with fresh fluid and test drove – transfer case is still making noise. Recommend replacing the transfer case. Ok'd to proceed. After repairs we test drove again – we get a bit of road noise but the transfer case is quiet. .
    • Installed new transfer case with new transmission mating seal, and new exhaust gaskets. While the catalytic converter was out we noted it is starting to break apart internally – several pieces fell out, customer declined replacement at this time. Once reassembled filled transfer case with new lube and topped off the transmission fluid. .

    • Lights operating properly. Fluid levels full. Battery tests good with 612 cold cranking amps, is rated at 760. Belt, hoses, and air filter look good. Front tires have 6/32 tread remaining and rears 7/32, 40psi. Front brakes appear to have 5mm remaining and rears 7mm. Steering, suspension, and exhaust are intact. Reset service reminder. .

    • Left license plate light was out – we replaced the bulb. All lights operating properly now. Fluid levels full. AIr filter, belt, and hoses look good. Battery tests excellent with 1109 cold cranking amps, is rated at 850. Tires have 6/32 tread remaining, 34psi. Front brakes appear to have 4mm remaining and rears 5mm. Minor seep noted between the transfer case halves. Drivetrain fluids full. Suspension, steering, and exhaust appear intact. .

    • Verified customers concern – vehicle surges 50 to 100 RPMs. Smoke tested the intake system – no vacuum leaks noted. Spark plugs appear in good condition. Monitored fuel trims – are within spec. Performed PCM reset and idle relearn procedure – surging is much better. Recommend performing a throttle body cleaning and fuel induction service. Ok'd to proceed. After repairs we test drove the vehicle – no surging noted. .

    • Driving the vehicle into the shop we verified exhaust noise and felt a strange vibration when driving. Hoisted for inspection. Exhaust pipe had blown apart right in front of the rear catalytic converter, appears that the converter itself is plugged and coming apart. While underneath we noted that the motor mounts have come apart and engine is now resting on the left front CV axle flange at the transaxle. Recommend replacing the rear catalytic converter and engine/transmission mounts. Ok'd to replace the motor mounts. Once we got the engine in alignment we found only the upper mount bad. Engine did damage the left front axle and the axle seal is leaking. Recommend replacing the left front axle and seal. .
    • Installed new upper engine mount. .

    • Left license plate light was out – we replaced the bulb. Air filter is starting to collect debris – may need replaced next service. Fluid levels full. Battery tests marginial – will test again next service. Tires are in good condition. Front and rear brakes have 8mm remaining, noted some seepage at the right rear caliper. Suspension, exhaust, and steering appear complete and tight. Noted a light exhaust rattle from internal (catalytic converter?). Reset service reminder. .

    • Scanned the modules for codes and received P1450 (unable to bleed fuel down). We tested the individual components of the evaporative system and found the vapor management valve underhood bad. Researching the failed part we noted that Ford had issued a recall (18S32) on it. Contacted Ford who states that on June 28, 2019 the recall was performed at Frontier Ford. The upgraded part also needed a software update. Recommend replacing the valve before diagnosis continues. Ok'd to proceed. After repairs the vehicle started properly. We cleared the code and test drove without incident. .
    • Installed new vapor management valve. .
    • Removed the lower cowling for access and found the washer pump is leaking from where is mounts into the reservoir. .

    • Evacuated the system – was empty. Recharged and tested for leaks – is leaking at the manifold on the hoses. We evacuated the remaining refrigerant. Manifold will have to be replaced before we continue. Ok'd to proceed. After repairs we placed the system under vacuum – held vacuum for 20 minutes. Recharged and ran the system – is operating properly. .
    • Installed new compressor manifold/hose assembly. .
    • Verified customers concern. Tested the blower motor resistor – is bad. Fan works properly when power and ground are applied. Resistor connector is partially melted. Recommend replacing the blower motor resistor and connector before diagnosis continues. Ok'd to proceed. After repairs the blower motor functions properly. .
    • Installed new blower motor resistor and connector. .
    • Test drove and verified customers concern. Hoisted and ran on the hoist – unable to hear a noise without resistance from the road. We installed electronic listening devices underneath and test drove again – noise was coming from the transfer case. We inspected the transfer case fluid – has metal debris present. Recommend replacing the transfer case. Ok'd to proceed. After repairs we test drove again – no further noises noted. .
    • Replaced transfer case assembly (and front sway bar end links). .
